UrS4, about your Foredom tool.....
There are a bunch of used Foredom rotary tools on Ebay for what appear to be reasonanl prices. Some of them, though, appear to be aimed at the jewelry industry, and therefore may be too small for this job. What size tool, and which handpiece do you recommend?
It seems that the Craftsmam or Harbor Freight tools will get very tiring to hold for the hours of grinding I anticipate. A flex shaft tool, therefore is looking very attractive.

Trust me, the larger torquier Foredom's and the really good/heavy ball-bearing'd handpieces...
get heavy and tiring very quickly as well.
I would recommend the following:
Series H Foredom tool (minimum)
Series TXH (preferred)
44HT handpiece (minimum)
25H handpiece (preferred)
And remember with Foredom handpieces are matched to their motor series. If you have an "H" series motor you must use an "H" series handpiece.
The "toy Foredoms" are frequently available at Ebay. The serious "H" workhorse units are rarer. The TXH series is seldom if ever seen there for less than retail pricing.
Foredom offers a kit #2590 Series H Kit that has everything you'll need to do this job in a packaged kit tho it is a "minimum" by my standards rather than a "preferred" item. Runs in the $380 price range new.
Mine is a custom TXH series thats had it's armature rewound then dynamically balanced and sealed bearings with a 44HT handpiece that has a matched pair of Abec 9 bearings. It's rated at 30,000 rpms and 5/8 HP (at 20,000 rpms). Tho on many places on this intake I will be using my 25H handpiece when hogging out gobs of material and saving the 44HT for more precise and light-to-medium work.
