Default They all do that!

Mine is/was melted too. Chalk it up to european electricals. This is the only gripe I have about these cars...they should have contracted the Japanese to do the electronics and stuck with the mechanical aspects. When my headlights went kaput, I had to take apart the switch and pull the pin out again as the plastic around it softened enough to knock it out of alignment. It's not the best fix, but it worked.

Default One note about relays

I bought the Hella driving lamps a few years back. I noticed that after a while, the relay internals would start corroding due to exposure from road spray and vapors from the engine bay. Great information, but may I suggest mounting the relays in a VERY protected spot away from corrosion causing agents?

Mine are in a plastic box velcro-ed to the washer reservoir.

Default Re: Headlight Switch Overheating

Relay the tail lights and parking lights. It is very easy to do. Also the headlights would help but my experience is the red wire coming into the back of the switch is the one that does the melt-down. I have a diagram if you want.
