Mark,,, email me when you have a second.... if you build yourself a cardboard template
maybe I can convert that to a frp duct for you (or carbon if you wanna roll like that)... depending on the complexity of the shape and whether I can build a foam blank, it really wouldn't be a big job.
...... or better yet, pick yourself up a sheet of pink foam from HD (or blue if you shop at lowes) laminate a section together into a block and shape a plug... make sure it is styrene foam. That way, I can wrap the plug in material and disolve out the faom leaving you some ductwork.

Not a bad idea - I have the sheetmetal and rivots already, so let's see if this fits first...
I'll keep you up to date on it's progress. Hopefully I can work on it a little tonight as I'd like to get my headlight back in and drive my car
